Title: Enhancing the Performance of the Additive Manufactured Spur Gears Through a DMAIC - Driven Optimization Framework
Additive manufacturing (AM) continues to redefine modern production by enabling greater design flexibility and cost efficiency, particularly in the fabrication of precision components such as spur gears. This study makes a significant contribution by addressing one of the most pressing challenges in AM—ensuring consistent quality and dimensional accuracy. Through a structured Lean Six Sigma (LSS) approach, the research successfully integrates three DMAIC frameworks to improve process efficiency, capability, and parameter optimisation. The outcomes are highly impactful: a 70–80% reduction in printing time, an 89.13% decrease in process variability, and a 25.56% improvement in process capability (Cpk). By identifying printing speed as the most critical factor influencing dimensional accuracy and validating optimisation through advanced statistical methods such as Taguchi and Response Surface Methodology, the study offers a practical, replicable pathway for enhancing manufacturing precision. These findings not only advance engineering practices but also strengthen the reliability of AM for critical industrial applications.
